Assembled furniture fills a 40ft container at roughly a third of its payload; how a forwarder measures the loss and recovers the cubic metres before a range is committed.

The situation

Furniture is one of the few categories where the container runs out of space long before it runs out of weight. A 40ft high cube offers roughly 76 cubic metres of internal volume and a payload in the region of 26 tonnes, but a load of assembled chairs, cabinets or bed frames will commonly reach the roof at eight to twelve tonnes. The buyer pays for a full container and ships a great deal of air.

The problem usually surfaces at the first costing. A factory quotes ex-works on assembled goods because that is how it builds them; the freight cost per unit then lands well above what the importer modelled, and the landed price stops working at retail. Nothing has gone wrong operationally. The shipment is simply being priced by volume while the product was designed without reference to volume at all.

What made it difficult

Ocean freight on an FCL basis is charged per container rather than per tonne, so unused payload is unrecoverable cost and not a saving held in reserve.
Assembled items rarely stack more than two high without crushing, which means the top third of the container's usable height is frequently wasted before loading even begins.
Redesigning a product for flat-pack shipping touches tooling, fittings, assembly instructions and after-sales support, so it is a commercial decision with a lead time rather than a logistics instruction.
Wood-based furniture entering the European Union carries due diligence obligations on the legality and origin of the timber, and those records must survive any change to sourcing, componentry or packing specification.

How it is approached

The work starts with measurement rather than argument. A competent forwarder converts the current pack into a loading plan: carton external dimensions, cartons per unit, units per container, gross weight, and the resulting freight cost per unit at the prevailing rate. That single table turns a vague complaint about expensive freight into two specific numbers, cubic metres per unit and payload left behind. It also identifies which lines are the offenders, because across a typical range two or three items account for most of the wasted space.

The next step separates what can change immediately from what needs the factory. Removable legs, detachable backs, nesting, reversing alternate items within a carton and trimming void space inside the box often recover volume without altering the product itself. Where an item genuinely cannot be broken down, the question becomes whether it should travel alone: dense lines can be loaded alongside volumetric ones so that the container reaches a sensible weight and a full cube at the same time.

For importers buying from several factories, a consolidation warehouse at origin allows the loading plan to be built across suppliers rather than per supplier. Volumetric cartons from one vendor pair with dense cartons from another, the stack is built to the container rather than to the pallet, and the importer receives one full container instead of three part-loads. Floor-loading rather than palletising commonly recovers a further tenth of the cube where the receiving warehouse can handle loose cartons.

Finally the numbers are re-run and returned to the buyer in the same form as before: cubic metres per unit, units per container, freight per unit. Gains in furniture stowage are rarely marginal, because moving from assembled to knock-down changes the units per container by a multiple rather than a percentage. The decision belongs to the importer and the factory; the forwarder's task is to make the trade-off visible and accurate before the range is locked.
